What happens to the battery pack in an EV collision?

How the pack is defended by design

A traction battery is nothing like a loose 12-volt under a hood. It is a sealed enclosure with a structural case, internal crossmembers dividing the modules, and armour plating below, bolted into the stiffest real estate the vehicle has — the floor between the axles.

The body around it is tuned to keep crash energy away. Crush zones fore and aft absorb the lengthwise hits; reinforced rockers, often with dedicated members, absorb pole and side strikes — the impact types that would otherwise reach the cells.

The engineering works. In the vast majority of collisions the shell deforms as scripted and the pack emerges untouched, which is a large part of why EVs test so well in crashes — and the pack’s low placement is the same reason they resist rolling over.

The angle designers cannot fully armour is straight up from the road. Debris in a live lane, a tall curb, a vicious pothole, a dragged approach angle — all strike the underbody directly, and that is why post-collision procedure spends so much attention down there.

What gets inspected after a hit

The working assumption is guilty until proven innocent: the vehicle is treated as energized and the pack as suspect until the manufacturer’s published post-collision inspection says otherwise. The procedure is followed as written, never improvised.

The findings that change everything:

  • Any dent, gouge, scrape, or puncture in the pack case or its underbody shield
  • Coolant weeping from the pack’s thermal-management circuit
  • Isolation faults or high-voltage trouble codes on the scan
  • Warning messages on the display, or a car that refuses to enter ready mode
  • Odd smells, smoke, hissing, popping, or visible sparking
  • Warmth radiating from the underbody with the vehicle shut down
  • Any strike to rocker, floor, or underbody at all — even without visible pack damage

Why a suspect pack is treated like live ordnance

Damaged lithium cells can slide into thermal runaway — a self-feeding reaction that produces its own heat and oxygen and resists nearly every extinguishing method. The detail that surprises people is the fuse length: runaway can ignite hours or days after the impact, long after everyone has relaxed.

That delay is why the protocol for a suspect vehicle is outdoor parking, well clear of buildings and other cars at the spacing the manufacturer specifies, under monitoring — not straight into a shop bay between two other customers’ vehicles.

It is also why a suspect car is never charged, and why towing and storage follow written procedures. None of it is theatre; it is the same class of caution as not running a grinder beside a fuel tank.

What actually happens to a damaged pack

A breached or deformed pack does not get fixed on a body-shop floor. Depending on the manufacturer it is exchanged as a complete assembly or serviced at module level by technicians trained and authorized for that work — nearly always inside the manufacturer’s network.

A pack that inspects clean — no case damage, no faults — stays in the car. The high-voltage system is still disabled before structural work or welding anywhere near it, then reconnected and verified at the end, exactly per procedure.

Even removing a healthy pack for access is a defined operation, with specified support fixtures, torque sequences, and single-use fasteners. It is not a job to approximate with a transmission jack and optimism.

House rules that apply to every EV in every shop, damaged pack or not:

  • Lift only at the published points — the case carries no hoist loads
  • No welding, cutting, or grinding near the enclosure until high voltage is disabled
  • Respect the bake-temperature and duration caps with a pack installed
  • Never charge a vehicle whose pack is under suspicion
  • Tow and transport by the written instructions, not by habit
  • Store suspect vehicles outdoors, spaced and monitored, until cleared

The total-loss arithmetic

The pack is the single costliest component on the vehicle, so a pack replacement can push the repair bill toward or past what the car is worth — which is why an EV occasionally gets written off over damage that looks modest from the sidewalk.

Ontario sets no fixed total-loss percentage; the insurance company weighs actual cash value against repair cost plus salvage and makes the call. The pack’s price tag simply dominates that equation whenever it enters.

The order of operations follows: any EV with a floor or rocker strike gets its pack verdict before anyone orders fenders, so nobody pays for parts destined for a car about to be settled out.

The claim itself runs normally — collision and comprehensive respond the usual way, and your right to choose the repair shop is the same as on any Ontario claim.
